How PVC Patches Are Made
PVC patches are made by pouring liquid polyvinyl chloride into an engraved metal die and curing it under heat into solid rubber relief. Production follows eight stages, from artwork approval to final inspection, and every stage happens before the patch reaches the customer. The process is machine-tooled but hand-finished, so detail, colour and edge quality are fixed at the mould stage rather than added afterwards.

What PVC Patches Are Made From
PVC patches are made from plasticised polyvinyl chloride, a flexible thermoplastic polymer. Manufacturers blend PVC powder into a liquid compound and add three functional ingredients before any moulding begins. The compound sets the character of the finished rubber patch, which is why the material stage decides durability long before the design is cut into steel.
The PVC Compound — Plasticiser, Stabiliser and Pigment
The PVC compound contains three additives, and each one controls a specific property:
- Plasticiser — keeps the finished patch flexible instead of brittle, so the rubber bends with the garment and returns to shape.
- Heat stabiliser — holds the shape and colour under sunlight and high temperature, which protects the patch outdoors.
- Pigment — delivers Pantone-matched colour, mixed into the compound rather than printed on the surface.

The PVC patch manufacturing process runs through eight stages: artwork and proof, mould engraving, colour mixing, pouring, curing, demoulding and trimming, backing, and inspection. Each stage feeds the next, and a fault at one stage carries into the finished patch. The sequence below explains what happens at every stage and why it matters.

How a Custom PVC Patch Is Made, Step by Step
Step 1 — Artwork Submission and Digital Proof
Artwork arrives as a vector file, a JPEG or a hand-drawn sketch. The design team converts the artwork into a production-ready layout and marks the Pantone reference for each colour. The customer then receives a digital proof and approves it before any tooling starts. Approval locks the design, because the next stage cuts that design into metal. There is no minimum order at this stage, so a single patch and a large run follow the same approval step.
Step 2 — Engraving the Metal Mould
Engineers engrave the approved design into a solid metal mould. Mould depth determines relief: a 2D patch needs a shallow cavity, and a 3D patch needs a deeper, sculpted cavity across several height levels. Step 3 — Mixing and Pantone-Matching the PVC
Operators mix a separate batch of liquid PVC for each colour in the design. Pigment is added to the compound and matched to the Pantone reference marked on the proof. Because the pigment enters the compound at this point, the colour becomes part of the material rather than a coating on it. Accurate mixing here is what keeps a brand colour consistent across a first run and every reorder.
Step 4 — Pouring the PVC Layer by Layer
Technicians pour the liquid PVC into the mould one colour at a time. Each colour fills its own recess in the die, which produces clean separation without outlines or bleed. Fine detail is filled first, and background colours follow. This layer-by-layer method is why a moulded rubber patch holds sharp colour edges that a printed patch cannot reproduce.
Step 5 — Curing Under Heat
The filled mould goes into a heated oven and cures until the polymer sets into solid rubber. Curing fixes the relief permanently, so raised areas hold their shape for the working life of the patch. The patch leaves the oven as one flexible, solid piece with no seams between the colours. Heat sets the material for good at this stage, which is also why a PVC patch cannot be ironed on afterwards without deforming the relief.
Step 6 — Demoulding and Trimming the Die-Cut Edge
Technicians release the cured patch from the die and trim the die-cut edge by hand. The edge seals during moulding, so a PVC patch never frays the way a stitched border can. The die-cut follows the outline of the artwork, which is how custom shapes are produced without extra tooling. Patch size is measured as the average of width and height, and standard production runs from 25mm to 200mm.
Step 7 — Applying the Backing
Technicians apply the chosen backing to the reverse of the trimmed patch. Backing is added after curing, so the choice does not affect the moulded face. Four backing types are available: hook-and-loop (velcro), sew-on, 3M adhesive and plain. Step 8 — Quality Inspection Against the Proof
Quality control checks every batch against the approved digital proof. Inspectors confirm colour accuracy, dimensions and surface finish before a patch is packed. Patches that fail inspection are remoulded rather than shipped. This final check is why the finished patch matches the proof the customer approved at Step 1.

2D and 3D PVC patches are made in the same eight stages, but the mould differs. A 2D mould is shallow and produces flat-topped relief on a single plane. How Long the PVC Patch Process Takes
The PVC patch process takes 10 to 14 working days for standard production and 5 to 7 working days for express production. Turnaround starts when the customer approves the proof, not when the enquiry arrives, because mould engraving cannot begin on an unapproved design. How PVC Patch Production Differs From Embroidery
PVC patches are moulded from rubber, while embroidered patches are stitched from thread. Moulding produces a waterproof, colour-fast patch with a sealed die-cut edge; embroidery produces a textured thread finish with a merrow border.
